"Biggest" can mean two things: sheer scale (how many vehicles) and consequence (how many people harmed, how much it changed the industry). We've weighted both, because a recall's importance isn't captured by vehicle count alone. A 100-vehicle recall following a fatal defect can matter more than a 10-million-vehicle software patch.

All figures are approximate and, for ongoing campaigns, current as of 2026.

1. Takata Airbags (2013–ongoing) — the largest and worst

~67 million inflators · ~41 million US vehicles · dozens of manufacturers · 28+ US deaths

Nothing else is close. A single supplier's decision to use unstable ammonium nitrate propellant without a desiccant produced a defect that turns airbags into fragmentation grenades as they age. It cascaded across Honda, Toyota, BMW, Audi, Nissan, Ford, Mazda, Subaru, Mitsubishi, Chrysler and many more, bankrupted Takata in 2017, and still isn't over — ~4.8 million US vehicles remain unrepaired in 2026, with blanket do-not-drive orders now in force. The defining recall of the modern era, on every axis: scale, death toll, duration, and the number of manufacturers implicated.

2. Ford Ignition Switch / TFI (1996) — the scale record-holder for one automaker

~23 million vehicles

For decades, Ford's ignition-related recall stood as one of the single largest by one manufacturer, covering a vast swathe of 1980s–90s vehicles over a fire risk tied to the ignition system. It's a reminder that mega-recalls predate the software era — the fundamentals of a bad component shared across an entire lineup are timeless.

3. GM Ignition Switch (2014) — the deadliest in modern US history

~30 million vehicles worldwide · 124+ deaths acknowledged

The most consequential recall of the 21st century. A defective ignition switch could slip out of "run," cutting engine power, power steering, power brakes and disabling the airbags — often at speed. GM was found to have known for over a decade before acting. The death toll (124+ acknowledged through the victims' compensation fund, with estimates higher) and the cover-up triggered a $900 million settlement, congressional hearings, and a fundamental tightening of NHTSA enforcement. 4. Toyota Unintended Acceleration (2009–2011)

Reports of vehicles accelerating uncontrollably — attributed to floor mats trapping pedals and sticky accelerator mechanisms — led to massive recalls, a temporary halt of US sales and production of several models, and eventually a $1.2 billion US criminal penalty. It permanently damaged Toyota's quality-halo for a period and reshaped how the industry handles electronic-throttle scrutiny.

5. Ford Cruise Control Deactivation Switch (1999–2009)

A cruise-control switch that could leak, overheat and cause engine-bay fires — even with the vehicle parked and off. 6. GM Pickup Fuel Tanks / side-saddle (1990s)

Side-mounted "saddlebag" fuel tanks on GM pickups were prone to rupture and fire in side-impact crashes. A landmark case in the history of crashworthiness litigation and regulatory pressure, even though the resolution was contentious.

7. Volkswagen "Dieselgate" (2015)

Not a safety recall in the traditional sense, but arguably the most reputationally catastrophic in history. VW had installed defeat devices to cheat diesel emissions tests. 9. Hyundai/Kia Theta II Engine & Fire Recalls (2015–ongoing)

A long-running saga of engine failures and non-crash fires across Hyundai and Kia models, tied to manufacturing debris and design issues in the Theta II engine family. It produced multiple recalls, "park outside" advisories, a US regulatory settlement, and the separate (non-recall) "Kia Boys" theft crisis. A modern example of how a shared engine family across two brands multiplies a defect's reach.

10. Jeep/Stellantis 2026 Wrangler & Gladiator Fire Recall — the current headline

1,076,999 US vehicles (1.3 million globally)

Included as the contemporary entry, because it captures everything this list illustrates in one 2026 case: a fire risk that occurs even when parked (power-steering-pump wiring), a park-outside advisory, 51 fires, and a brand (Jeep 4xe/Stellantis) already battered by a run of electrical and battery recalls. It's not the biggest ever — but it's a textbook modern mega-recall, and proof the era of the million-vehicle campaign is very much ongoing.

What the list teaches

Step back from the individual entries and four patterns emerge:

1. Shared components multiply catastrophe. Takata (one airbag supplier), the GM ignition switch (one part across dozens of models), the Theta II engine (two brands) — the biggest recalls almost always involve one defect shared across an enormous fleet. Platform-sharing and supplier consolidation are efficient — and they concentrate risk.

2. Fire-while-parked keeps recurring. From Ford's cruise switch (1999) to Jeep's power-steering pump (2026), the same failure mode — an electrical fault igniting a stationary vehicle — appears again and again. It's why "park outside" is a permanent fixture of the recall vocabulary.

3. The cover-up is worse than the defect. GM's ignition switch and VW's Dieselgate did their greatest damage not through the original fault but through the decade of concealment that preceded disclosure.
